Lining up PDF output with PRE-PRINTED FORMS

Greetings all, hope you have some advice to offer. (Reader 6.0)

We're trying to print PDFs (that I've created thru Jasper) onto pre-printed forms. The PDFs basically contain data in certain areas where there are boxes on the pre-printed forms.

This overlay process works great, on the printer I was doing my designing on.

When doing this process on another/different printer, things don't quite line up.......even with settings such as no scaling/no fit to page, print as image, embedded courier monospaced, etc. It seems that no printer is created equal. The error in lineup seems to get progressively worse as output nears the right and bottom areas of the page. We're talking a few points off here, but it still causes noticeable lineup issues.

Is there a solution for this, in the form of some sort of scaling or calibration technique, or something else I haven't thought of?

Thanks for any advice,
Cliff
